Was wondering why you only get 60% coverage? If your making your own design, then maybe work on it a little more to cover it closer to the 100%. I had that problem when I first started doing my own designs, but sitting at the computer a little longer on a design, I got it to embroider better. As for the material, do you have different types of material scraps large enough to try it out yourself? I wouldn't go too thick of a material, but of course wouldn't go too thin also. I have worked some embroidery on Duck material, that wasn't too bad, but it all depends on your machine. I have the Kenmore 19001, what is your machine? Do you have a sewing or material shop near by? If not, then do a search or google for fabric shops, there's plenty out there.

I'm not the original poster, but as understand it it's the design that covers about 60% of the badge, and I can't see anything wrong in that. I do badges for clubs and never is there a request that the atcual embroidery should cover the whole area. I use black (most of the time) canvas-like material.
