I made some for our kids by adapting the information I had for building small parachutes for our 'parabears'. The key to sewing together a ball is the use of 'gores' (basically a triangle with curved sides).
If you look at this site.........

you will find lots of information on gores and it also gives links to a downloadable calculator and an online calculator. Just plug in the diameter and number of gores you want and use the resulting figures to draw out your pattern on paper. I actually drew mine up in a CAD program but it could just as easily been done with a paper, rule and pencil. I made ours using four gores per half ball and filled them with rice and they worked quite well.
I just did a quick search and found this site.
